If I leave enough space for the connectors on the board the case will probably be around 110mm by 138mm, are we able to solder directly to the board or cut down the USB connector otherwise I do not think it will fit well into the case

The case is currently 125mm tall, however this does not quite leave room for the USB port on the top. I think we have three options, I could extend the case to approximately 125-140mm, we cut the plastic cover off the USB cable before we plug it into the pi, and because this is going to be fixed in place when the case is sealed I think this could be secure. But my final idea is we could just glue in the cable with a small amount of the plastic casing sticking out the top however I do not know if this will be water proof. Personally I think it would be best to remove the plastic from the USB but I would like other opinions as well
Also with the case design, if we decide that a vacuum formed case will not be strong enough is it worth milling out a case using the CNC machines? This will allows us to have it as thick as we want and we have a much wider array of materials to choose from, however this will be very wasteful and also depending on the material could be expensive

Does it have holes for the tack switches and LED's ? It will need something but I have just though of a Waterproofing and usage issue.
It does have holes, however without specs for the exact buttons I have no way of making them exact, however I think if we stick a thin sheet of plastic over the buttons on the outside of the case this will add waterproofing
The buttons are now on leads that need to come out of the box. The holes are the
· 2 X USB,
· camera aperture,
· RGB LED
· the button wires
