What steps will reproduce the problem?
1. I extract 3,9mb firmware.bin -> No problems
2. I havent modded anything, just for testing the firmware mod kit
3. I build it back to bin ->

What is the expected output? What do you see instead?
Expected is: 3932160 Size
But Error said:
       Original file size: 3932160
       Current file size:  4341712

What version of the product are you using? On what operating system?
Newest Version - Ubuntu 12.04

Is this image using a squashfs file system? If so, try specifying the -min
option to build-firmware.sh.

The block size is now preserved in the config log for firmwares. -min is still
supported, and will report the original block size you are overriding.
